BQ40Z80: RSOC drift

Hi,

I'm writing again for a pending problem: RSOC unreliability.

We selected the correct CHEMID, we successfully completed the learning cycle, we correctly configured the parameters, and we followed all the instructions that you proposed also in the previous threads on this forum.

Unfortunately, we are always experiencing the same problem on the RSOC that is drifting after some cycles.

As you can see from the graphs the RSOC (violet line) is diverging respect to the ASOC (green one). A part that reliability of the measure is not good, in addition the BMS stops the charging of the battery with a voltage lower respect to the nominal (8.4). The last cycle of charge is stopped around 7.8V for RSOC 100%.

    Please share the BQStudio log of the tests along with .gg file from before and after if possible.

    We cannot give suggestions without the data showing the issues and looking through the settings used when the issue occurs for RSOC related questions.

    in our application (flying drone) is very complex to log the data with the EV2400 when the problem popup!
    Anyway I suggest to find a way to catch the information that can be useful to you. 
    We downloaded the data (log with EV2400 and gg) after the test and I attached here.

    Basing on the fact that our "host" is flying and we cannot link the EV2400 in several conditions, which registers do you need to analyze?

    We will grab them with our processor with a sample for 0.5s and save in a table/csv to share with you.

  • Hello Fabrizio,

    I understand some applications it is very hard to log data with EV2400. Can you re-create a similar load profile in the lab to see if the RSOC will jump and you can log the data? If you could log the RaScale values, cell voltages, and the unfiltered/filtered RemCap and Full Charge Capacity that would be the most helpful to review (along with the IVT data you're already logging)

    Is the .gg file you pulled from after testing? It looks like all of your lifetime data is default, and many of the other learned values are default as well. Did you successfully find a chem ID with the GPCCHEM tool or find an exact ID match?

    I would recommend switching your load select option to either 1 or 2, since your load is very dynamic and may have different "last run: values depending on how long it was idle we want to simulate with the present values.

    we already discussed about the selection of the CHEMID and you agreed with the choice (https://e2e.ti.com/support/power-management-group/power-management/f/power-management-forum/1088651/bq40z80-how-to-complete-a-successful-learning-cycle-on-bq40z80). We didn't use the GPCCHEM because the PN of cell is exactly reported in your DB.

    Regarding the .gg file, yes, we downloaded at the end of the test sessions.

  • Hello Fabrizio,

    Can you share the raw log data showing the behavior? It would also be helpful if you could log additional registers to help with debug if possible. If you could also log the filtered and unfiltered RemCap and FCC this would be helpful.

    After the load select change are you still seeing the same behavior? I cannot tell by the most recent image shared.

    You should not see that large of an error appearing after only a couple cycles. I would recommend that every 5-10 cycles you ensure that the battery can get a valid Qmax. If the gauge has time to take a OCV measurement it should help reduce the error in gauging parameters.

    here attached the file with the current set of the registers that we acquired without the EV2400.
    In the next test we will add RemCap, FCC, Qmax and OCV.

    Anyway we are experimenting the problem of an incorrect RSOC already after 2 cycles (as shown on the picture above).

  • Hello Fabrizio,

    Are there any rest periods in your testing? With the large currents used and no rests, it would be easy for small CC error to accumulate and affect the gauge. Every 5-10 cycles there should be a Qmax update, and more frequently there should be OCV taken to adjust for any errors in the coulomb counter. It seems it get's worse from cycling longer, with each charge 100% is reached quicker, which is why I suspect some offset error with calibration.

    What was the calibration process used for the gauge? Please try using BQStudio with 2A applied for calibration.

    I took a look through the new data and the older data again. I don;t see the registers requested populated in the new data.

    I did notice your FCC is not updating on either log. This indicates there is something not correct with the gauge related settings since it should update anytime there is a 5 degree change in temperature. Please ensure you have the algorithm enabled with GAUGE_EN.

    If you set the load select to a predefined load rate (using user rate load select 6) do you see the FCC fluctuate? Is the correct register being read?

    I confirm that GAUGE_EN is enabled, I thought those registers were included in the .gg.csv file.

    The current state of the registers is the following

    The FCC register being read is 0x10, but it is read only at the start for the log, that's why you don't see it change.

    The .gg file only exports the static parameters, we need to see the real time updates of the parameters I mentioned in the post above (unfiltered and filtered FCC and RemCap)

    I was under the impression that the log showed all the values with the logged timestamp. This changes the analysis since we have less information.

  • Dear Wyatt, I will take charge for a while over Guglielmo on those trials. I would like to be sure about the registers needed to move on with the analysis, please confirm the below.

    1- We need to add to the logs the REAL TIME values of UNFILTERED Rem Cap and FCC, which we can get from 32-bytes register 0x73_GaugingStatus1() on the 1st word AAaa (called true rem Q) and 5th word EEee (called true fcc Q) - Can you please specify in which format those values will be presented in that register? UINT16, INT16, FLOAT... Because I read from the documentation they can be also negative...

    2- We need to be sure to register the REAL TIME values of FILTERED Rem Cap and FCC, which we already logged previously from registers 0x0F_RemainingCapacity() and 0x10_FullChargeCapacity().

    Yes you should read the values as signed since they can be negative. They should be the real-time values so we can analyze what the gauge thinks the FCC and RemCap is during the flight and compare it to what we expect.

    Due to one of the settings or the gauges learning, it seems the gauge thinks there is much more capacity during the learning, after learning is completed the ASOC drops down significantly indicating there was something wrong with the coulomb counting being performed. This is why I mentioned there may be some calibration or offset issue with the settings. When the gauge enters relax or gets a Valid Charge Termination (VCT) there should be very little change in the SOC readings at this point.

  • Dear Wyatt, I attached as usual the log file in csv format about a three hours test (two charging phases and two consequent flights) recording also the requested unfiltered values for REM_CAP and FCC (which appear very discontinuous). I hope this can help the analysis on the drop of capacity after a few cycles.

    I noticed also that around the 127th minute there is a sudden drop in ASOC, REM and FCC which I remembered to have experienced in the past only during some emergency shutdown, but in this case the drone was charging Upside down Can be the result of a lost of communication?

    As usual we performed a battery reset few seconds before starting the tests, GAUGE_EN is enabled and the parameter LOAD_SELECT = 1.

    Thank you for the data, this is helpful to review.

    It looks like at the start of discharge FCC decreases significantly, which is expected at the larger discharge values. I'm not sure why your unfiltered RemCap is jumping so often, that is strange to me unless there an error reading the data.

    Can you share your .srec file? I would like to take this data and run some simulation with it.

    Strange, I haven't had anyone encounter an issue with uploading an SREC, maybe something with your firewall?

    I will need more time in order to setup the simulation, I re-examined your logs and settings for anything, do you know the history of the pack before the most recent test you performed? It looks like at some point the gauge is miscalculating the RemCap since it had a large correction after the discharge, this is leading to the gauge to think it is fully charged before it really is. Then when the RemCap is adjusted it causes weird RSOC behavior since the gauge is trying to smooth it to prevent jumps.

    Also in your SREC file your load select is still set to 7,is this a different SREC than used for testing?

  • The battery pack dossn't have a particular history except it has been used for this kind of test since 6 months now, thou it was resetted many times (just before a new test). However the same problem of RemCap miscalculation we are encountering here, it is present in the other 10 battery packs we assembled with the same components for the very same drone application.

    About the SREC file you are right, the one I attached is our "standard" one, but in the last couple of months (as your side adviced to do) we tryed to switch the load select to 3, then 2, then 1 as it is now without having any major result. All the other parameters stayed untouched.

    Moreover as per your suggestion about 1 month ago we also try to perform the current calibration at 2A.

    That's everything, I really hope that from your simulation there will be an interesting output No mouth. Feel free to ask in case you need of more info..

    If the gauge is reset while the voltage is recovering before the test it can lead to miscalculations in the RemCap and could lead to offsets during the actual test. Does this behavior occur on every test or only some tests?

    The simulations results were not conclusive, I will continue to review them. I will also discuss with my manager tomorrow for possible causes of this behavior.

  • This behavior is totally repetitive. We can make it happen each time with a new battery or a resetted one.

    We perform the battery reset before the tests because otherwise the RemCap is already hugely wrong and you cannot look at the drift...

    I am trying to think outside the box (board circuit issues?) but we are sincerely stucked...

    I discussed with my team and their feedback was that the VCT condition do not appear to lineup well with your application, I think this is what is causing the initial offset for RSOC since the gauge thinks the battery is actually over charged. This then cascades into more problems later on.

    The second compounding factor is that the FCC jumps significantly when the gauge reaches the first Ra grid point is discharge, this is most likely because the gauge is not using the right load for predication. For a conservative approach you can set the load select to user rate, and put in your max discharge current, that way the gauge will always under-predict FCC and you will never run into a scenario when RSOC is 0% and the drone can't get home.

    So to fix these:

    Make sure your VCT conditions are set for your gauge properly, from the most recent log shared it still looks like there significant charge occurring when RSOC is 100%.

    Set load select to the user rate option and set the user rate in data flash to your maximum discharge rate.

    The VCT conditions are outlined in the TRM, it consists of the voltage, current, and charge accumulation. The section is 5.6 Valid Charge Termination.

    The conditions should be set where the gauge knows 100% and are aligned with the charger. If your charger cuts the taper current at 200mA, for example, the gauge should have the taper current set to a value high enough where it can get at least 2 minutes of charge taper. So this may be 300mA. Also the max cell voltage + Charge Term Voltage must be greater than ChargingVoltaget() / number of cells in order for the taper current to be considered for VCT.
