what happens, if the sync frequency is less than the free running frequency?

e.g.

sync frequency: 200kHz

free running frequency: 500kHz

 

Is it deterministic that the regulator switches over to the higher free running frequency?

    For TPS54610 the sync pulse terminates the PWM ramp charging.  So in your example, you will get 2 500 kHz pulses folowed by a 1 Mhz pulse.  The SYNC frequency always has to be higher than the free running frequency for proper operation.
