I want to optimize an existing design based on TPS23754 in terms of cost and size.

Details regarding the design:

Input voltage: 36-57V

Output voltage: 12V

Reference: TPS23754EVM-383 EVM

 

Please address the following questions regarding the optimizations:

1. Can I replace all the leaded aluminium capacitors with SMD.

2. Is SMD better than thru hole for aluminum caps for EMI/EMC

3. Can I replace all aluminium caps on 12V with ceramic. What parameters should I check?

4. The existing design used "organic polymer Al cap" with very high current rating(4.65A which may not ). Can I use multiple normal Aluminium caps 

5. The existing design design is  used wide band chokes and common mode chokes to meet EMI/EMC. Please suggest any ferrite beads to replace them to reduce space.

    1. Yes you can, looking at the EVM, the aluminum caps are all SMD.
    2. In general yes SMD is better than thru hole as the inductance is reduced and the component placement can be tighter with SMD components.
    3. Yes you can replace the output cap with ceramic. However, be sure you choose 24V or higher voltage rating. You may find that you may need to put many caps in parallel in which is might take more area.
    4. I see no issues with this.
    5. Ferrite beads do well in the high frequency range; however, you may need keep the common mode chokes to mitigate the lower frequency noise. I recommend looking at mouse or digikey to find a similar part that is smaller size. Typically, wurth and bourns have small size chokes.
