PMP23338: Input current distortion at higher loads

I am trying to bring up the PMP23338(using Hall sensor) from light load with the High Flux C058894A2HT19 core(46Turns of AWG18) for the Boost Inductor (as mentioned in the Test Report of PMP23338 )

However while load testing at high line(230Vac) as we reach higher loads where the output current reaches 7.75Amps(Po = 2.95kW), the inductor current waveforms start getting distorted at the peaks and the inductor starts making noise:

Further, I wounded 60 turns and then got these similar behavior at 8.7Amps output current(Po = 3.3kW)

How many turns on C058894A2HT19 have been wounded to reach 3.6kW(9.4Amps without inductor current waveforms getting distorted)

Currently, the EMI section of the board is shorted(non populated) could it be affecting these current waveform/behavior/ of the PFC Inductor?

    Since you changed the inductor, it becomes a different PFC, you need to retune the control loop. The original inductor has 44 turns. Why did you short the EMI?

    I first tried the same inductor design with 44 turns, the inductor waveform started getting distorted around 7.7Amps Iout (waveforms attached in the previous reply)also the inductor starts making noise.

    Upon increasing the number of turns(60Turns) it started distorting at higher loads(around 8.7Amps Iout)

    EMI section is shorted as we still do not have hands on the Common Mode Chokes as they are custom parts from Pulse.

    If you could help with the CMC design details(core used and turns) I will try to wind it by myself.

    Also can you confirm if absence of EMI filter could be causing such problems?

  • Yes the EMI filter can affect current waveform. The original PMP23338 board should come with a complete EMI filter and a boost inductor, and it should work well at 3.6KW. If you changed any power stage hardware, you will need to retune the control loop.

  • Thanks for the input, I will try to test it with complete EMI filter once the CMCs are arranged(in which case retuning would not be required)

    - However I am also facing issues in running the Compensation Designer from main.syscfg page of the PMP23338 in CCS.

    Whereas the Compensation Designer is properly running/opening in other designs like PMP23069.

    - Also the "TTPLPFC_ac_curRMS_sensed_Amps" expression is not updating in real time while the code is running and testing the Board:

    How to fix these?

  • "TTPLPFC_ac_curRMS_sensed_Amps" is defined but not used in the code. I will ask an expert to answer "Compensation Designer" question

  • As per the design guide, seems like "TTPLPFC_ac_curRMS_sensed_Amps" "TTPLPFC_powerfactor" and "TTPLPFC_acFreqAvg_Hz" are used in the code:

    Was the code changed before the release? If yes ,how to enable them again?

    - Could you let me know where to find the calibration.xlsx file for E-meter test?

    - Apart from populating the R104 Resistor, are there any other changes in hardware/firmware side required to test the PFC with Baby Boost Stage?

  • These 3 variables were copied from a previous project, but never be used in this PMP23338 project. The e-meter calibration process is in section 5.5.2 of the design guide, no need calibration.xlsx. Can you tell me where you got the PMP23338 board? For every PMP23338 we sent out, it is a complete board  (including a complete baby boost), and plug and play. If you did not change the hardware and code, the baby boost should work.

    Can you let me know what changes in firmware of PMP23338 has been done to get those 3 variables? Since one of the steps for calibration of E-meter test mentions:

    "note the reading of TTPLPFC_ac_volRms_sensed_Volts_avg and TTPLPFC_ac_curRms_sensed_Amps_avg from expression window and enter in the excel sheet"

     

    The purchase options for PMP23338 were not available on the website, so I have built the board with the help of available design files(layout, BOM, etc). The EMI is not populated as we could not get hands on CMCs yet(as they are custom parts from Pulse)

    And the Baby Boost circuit is not populated yet as the design guide mentions "in this release baby boost feature is not included"

    It would be great If you can help me get hands on the complete board!

  • these are 2 different variables, the name is different. 

    where did you see "in this release baby boost feature is not included"? You may have the old version, you can go to TI website to download the latest one.

  • Is there a way to check the following variables in real time for PMP23338: "TTPLPFC_ac_curRMS_sensed_Amps" and "TTPLPFC_powerfactor" 

    Also any updates about the Compensation Designer error?

  • these 2 variables are not used in PMP23338.
